Those Haynes manuals try to cover about a dozen different cars in one. It's hard to sometimes follow them for your particular engine etc. -

Has the car been in an accident? Any signs of accident damage? Sometimes looms and wiring can be messed with during repairs. I'm suprised there is so many issues with the car. -
M10 spline for driveshafts cups 32 mm socket hub nut can't think of anything more than that. got mine out with the driveshafts on the hubs end. It required a lot of wiggling. I'd advise Pull hubs off, undo ball joints and take off the left wishbone and it will save a lot of time and will practically drop straight out then easy. You say 2 hours, but there is a fair amount of faffage to get everything clear for you to work on it. I'd say 4 if your on axle stands

Sounds like worn dog bone or gear linkages. I would think if it mechanically works stationary what could be causing it? Have you checked the lower tranmission to subframe mount? They can wear on torquey DERF Burners. I would say change the box oil if you fancied, It's advisable to do that kind of stuff yourself so you know it's done right. But I can't imagine the oil effecting it -
I keep getting an annoying rattle on roads which vibrate the car, it sounds like it is coming from behind the dash to the right of the steering wheel. Has anyone had this? Wtf is it?

Yeah its a straight swap. Don't think it will make much difference to the sound, diesel ones can get them with foam sound insulation on too minimise noise. Mine doesn't have the foam on but extends back the length of the subframe. You could say where does the air exit on the diesel variants? there are loads of places for it to exit around the bay. The 1.8s are cast iron, I'd guess heat dissipation is very similar, do they actually run hotter than diesels, they'd heat up quicker for sure but mines usually around 90 when I'm caning it, I'd say that's pretty cool.

Pretty sure tray for diesel is for sound insulation. I put a tray on mine and oil temperature has been exactly the same. Has added protection against winter dirt and crap on the roads.

Can always disc cut the top of the ball joint taper bolt off. I found putting the new ball joint in you have to get that Allen key in so just popped the hub nut and pull the hub out to get at it easy
