Fitting a roll bar nightmare

I bought a whiteline rear bar the other day and it looked easy to fit.

Looked like 4 spline bolts holding the bar on and the 17mm bolts on the drop links .Bolts came off the drop links no problem but the spline bolts are a nightmare.One has snapped flush with the subframe ,one came out and the other two have rounded!!

How the hell am I going to get them out?

Desperate method:

 

Spline head?  Try mole grips, or hammer on a smaller size socket. 

 

Spline socket head? Hammer in an oversize bit. 

 

 

Back Yard Bodge method:

 

Cut a slot in the head with a hacksaw, and then get them out with an impact driver and a slot-head bit. 

 

 

Keen Amateur method:

 

For both snapped-flush and rounded-off bolts, drill and use an 'easy-out' or similar left-hand thread type removal tool.  http://www.youtube.com/watch?v=SMrDYJvY0Ts

 

 

Professional Engineering Shop method:

 

 Spark erosion.

Thanks for the reply mate.The bolts look like hex keys but on closer inspection they are spline bolts.

Lesson learnt to never work on my own car , going to the garage to fix my mess this week with a very clunky octy :(

Poor you. I fitted my whiteline yesterday and I was all done in just over an hour. All my bolts came out quite easily, there is a lot to be said for WD-40 and a wire brush.

Living in Scotland corrosion under the car is all to common :( used wd40 and cleaned up before even trying the bolts but the threads were to swollen with rust :( Out with the blowtorch,drill and taps

Have to use the wife's fabia estate 1.9tdi now :( lucky it's mapped with vrs suspension :)

I know how you feel. However my anti roll bar took only an hour to fit but tried fitting my H&R cup kit the other day. Took me and a mate who are both mechanics nearly 5 hours to get the fronts done. Sometimes everything goes wrong!

All done now, Only took him an hour and it was all done :)

Fitted it on the medium setting but being an estate I think ill move it to the hardest setting .

Must finally get it mapped now unless something else goes wrong soon.
