Just filled up our 1.2 2006 Fabia with 50l of petrol and it wasn't totally empty. The manual states the tank size is 45l

Have I just found a secret chamber or has shell fiddled with its pump measure???

Either the pump is faulty, or you were totally empty and u've filled the 45l tank, plus the hose up to the fuel filler cap. Although i doubt if the hose will hold 5L !!!

There was about a gallon left in it, I did check under the car to make sure it wasn't leaking on the floor.

Probably brimmed it, unknowingly held down the nipple (see ventectomy) which released the air out of the expension tank, filled that up and now filled your charcoal canister up as well. Hope not for your sake.

It's a petrol fume collector, and under certain engine loads, a valve opens and the accumulated fuel in the canister gets sucked into the engine and burnt during the normal combustion process. Never seen one filled with fuel, so as for what happens, not sure.
