This might sound silly but does oil run through the EGR valve and pipes cos when a disconnect mine there's always oil in there is this right.

run thro might not be my terminology,   but there will be some in (or coke)   sounds like you need to start at the bottom of  the intercooler (with a warm engine for pref') and let it drain/clean out the pipes and joints as far as you can
