the brushes were around 10mm on replacement. do you think i should buy replacement regulator/brush pack as there quite cheap compared to new alternator and singles that component out?

I think you meant "regulator" not rectifier - that is fixed on to the end of the alternator if its a Bosch.

Unfortunately it now looks like you probably have a U/S original alternator, and you have probably bought a U/S second hand one and that is causing confusion.

If you were really lucky, the (no)charge warning light would be lit when the alternator failed.

Yeah, probably, but I still wouldn't necessarily conclude that just because the battery is only 3 months old it is OK.  If it hasn't been getting charged properly, it will deteriorate very fast.  Go for the cheap thing first though. :)

I had the alternator stop charging - warning light on, on daughter's Ibiza S/C, after looking around, and checking prices, I discovered that now that Lucas alternator/starter fixing places are history, the only parts I could buy that were genuine Bosch were quite expensive, this car was only 5 years old and was being kept for a few more years, so I discovered that ECP sell genuine Bosch refurbished (by Bosch) alternators at a not too bad price - especially if you pick the one with a slightly larger pulley. My plan was to swop pulley over and in doing so save a bit of money strangely enough, I got lazy and live with the slightly larger pulley diameter - it still seems to keep the car happy in winter. I think the difference in diameter was just 1mm .

Yes, remember you will need to hand back one of the old ones to keep the price down.

Alternatively, if you are lucky enough to have a local alternator fixer - let them sort one of your ones, that would be cheaper and get it sorted quickly without you needing to change to "plan B".

looking at all options because i need the car for work. cant find any local companies that repair them. to buy just the regulator i have to wait to recieve the item or might just take my alternator off and surcharge it for a new one at a local parts stockist around £70 for new

This should be your first action, before you buy anything else.
