Firstly, has anyone noticed the difference in sizes, for the vRS we are told to order the panel filter from the 1.4, how do we know it's not the 1.9 TDi 100 bhp? as far as I can tell from http://performancecentre.carpartsdata.com/pages/main1.htm it seems like the TDi airbox must be bigger as the green panel filter has different dimensions to the petrol equivelant.

All I know is the vRS uses the same filter as the 1.9 TDI.

The 1.4-16v engines use a different air filter. The one the vRS uses is the same as the 1.4-8v and 1.9TDI 100bhp engine....

I reckon I may have bought the wrong one then as my panel filter doesn't fit flush, although I did quote the reference when calling demon tweeks a few months ago?

It should say in the instructions that come with the filter, but I believe it's every 10k km. I got my kit on the group buy Mike (FlatFourBurble) arranged a couple of months ago, but I guess Demon Tweaks, JBS or one of the other suppliers, or your local Green stockist should be able to source you with some?
