So the final bill is in after the gearbox went south and decided to knock and bang about!

Gearbox went away for a rebuild.

New clutch, DMF, slave cylinder and gear oil sourced myself from ECP.

*drum rolls*

£1184.20

Arrrg! I want to scream!

All is not well.

The gearing is waaaay off what it should be.

Before 70mph = 1900rpm

Now 70mph = 3100rpm!

It runs out of puff/revs completely at about 100...I've previously had 138mph out of it on the Autobahn.

I have phone the garage and they are going to speak to the gearbox place tomorrow and get back to me.

That's not right. I don't think even the revised gearbox, which had shorter ratios, was *that* bad.

I assume the gears work in the right order i.e.1-5. If it is slow in all the gears then the output has been put together wrong, and you have small gear driving big instead of other way around.

Yes 1 to 6 all working and in the right order.

All the gears have a much lower ratio now. 2nd feels like 1st (can set off in 2nd like its 1st), 3rd is like 2nd, 4th is like 3rd etc.

Definitely not right.

40mph is over 2000rpm.

I hope they can sort it out and I'm sure they will. It's just the extra inconvenience that's annoying now.

Right.

Taken the car back this morning.

He did test drive it but obviously only on the roads around the garage (all 30mph limits) and obviously everything seems fine as it drives and all gears engage etc but he obviously didn't take much note of the revs vs speed.

He says that the gears in the box should be the same as he thinks it would be impossible to change the gearing and suspects that they may have changed the ratios in the diff but was told they would only change the diff bearings and nothing else. He will ring this morning ask find out what has been done to the box and the likely cause.

A while ago I was going to buy a petrol 4x4 running gear and worked the ratios/speeds out when fitted to a diesel and that sounds very close top speed to wha I worked out so I would defo say like the rest have its a petrol box or gears in it and I'm sure there all interchangeable. I'd take it back again take him up the road on a motor way so he can see how hard it revs at 60-70mph

I thought that they said that 2 gears had actually bust, so surely they'd have to replace them?

You're not wrong there. I'm sure it will get sorted in the end but it's bloody annoying and stressful!

Yeh they said that a couple of the gears had smased so I assume they had to replace them and perhaps they have put the wrong gears in if they are interchangeable. He seemed to think they are not interchangeable but I see no reason why different ratios could be put in.

Second should be higher in a petrol, making it just about impossible for a diesel to pull away, second in a diesel box on a petrol will be the opposite making it easy to pull away. I 100% know this as i fitted a diesel box to my petrol sierra.

Wrong I'm afraid, modern diesel gearing is a lot higher than for a petrol, particularly on a TDI. Since diesels don't rev as high and have higher torque, they need longer ratios to get the same speeds. Petrol typically required lower ratios as they have less torque and higher revs. Putting diesel gearing on a petrol will cut its performance massively.What Phil has is either a full set of petrol ratios or possibly the final drive is from a petrol.

Well.. whatever they've done it's wrong and I don't want the car back untill they sort it and get the gearing back to what it was before.

It's a shame as the box felt very very smooth and like new and clutch is no longer stiff and got a very nice feel to the bite etc and very smooth with no vribrations at all.

Gearbox is getting picked back up on Monday for them to have a look at.

The guy there has a suspision that the wrong sized gear has been put into the diff. Apparantly there are two sizes and one is smaller and less teeth.

This would explain why all the gears have become shorter and not just certain ones.

I'm still sceptical, however, that this would be the sole cause of around a 1000rpm increase in each gear. Or would it?!

Hope they bloody get this sorted. Can't be bothered with the hassle now and just want the car back!
