Finally i had some time to squeeze the 1.6 radiator and indeed it is 10 cm wider

The fan switch is squished between the radiator and the alternator but it works

I did fill the system with cooland and noticed it took ages to warm up but the fan didn't kik in so i took off the reservoir cap and holy smokes it had alot of pressure and alot of coolant came out so i figured i got air in the system so i started to bleed it from air toped it off to the mark the fan kicks in alright and stops for 2 to 3 mins but didn't try it on the road or with ac maybe tomorrow we will see the results and post an update

Forgot to mention my fan bearings are worn out so i might fit 2 modern fans instead of this old noisy hog and i had to replace these 2 things from the old radiator these in the pic are the 1.6s umm come to think of it the one on the right should have been installed so the fan switch could have some room to fit probably and plug the upper hole with something

Be careful with aftermarket fans.
The felly fan is noisy because it pumps a LOT OF AIR aftermarket may not be able to match it.
Also I have no idea on how you managed to remove these from the rad in the first place let alone replace them

You created "radiator for warm climates" mentioned earlier :) Combining inlet/outlet from 1.3 and 1.6 won't work, because 1.3 is divided to 2 chambers in ~1:2 ratio, while 1.6 is divided in half, coolant flows differently in it.

 

It is possible to connect 1.6/1.9 radiator without modifications, but you need to figure way to connect expansion tank hose somewhere into coolant pump suction side + some extra hoses and wires

My biggest issue was was the expansion tank and where the outlet of it will go

Inside the footer was the same plastic divider of the radiator so i figured it will work like the old one but with wider pipes

Still didn't test it yet cuz im waiting for the fan still

The lower hose that connects to the water pump did fit alright between the ac compressor lines and the ac compressor body but the fan switch is so tight with the alternator im talking like 50mm space

I tried the radiator at highway speeds the temp was pretty stable with a broken fan and no ac

When i install the new fan will post the results with pics

That or BMM/carb coolant pipe, which has extra inlet, originally for intake heating - Fabia and Lupo OHV have similar solution.

An update for you guys the radiator works fine on the highway very fine actually the fan doesn't kick in untill some time and in a hot day too but in the city not so great

The fan is on the whole time even while im not moving the car is not overheating or anything but when i use the ac it goes up so i shut it off after 15 mins the car gets back to normal temps with original fan

Long story short i think that confirms that the fan is weak and needs to be replaced any one knows a set of fans that i can install to my car?

The dimensions are 280mm*500mm

What fan do you have in your car? One I posted earlier, 6 blades, two speeds and large shroud?

Are you sure there is any air in the system? Is your water pump flowing? 

Are you sure the thermostat performs fine? Are you sure the new rad is properly connected?

I found 280mm 300W fan from Passat, that could fit into 1.6 mount. 

Part no. 8D0 959 455 C. But it'll require new wiring and 1st speed resistor, maybe even relays, since it has double power of original fan.

 

Still, it's weird that original fan is not strong enough. It's way more powerful than non-AC variant, which covers only small portion of rad, still, it is capable to keep car at 90°C in 35° weather.

 

Does it engage 2nd speed when temps go up? From your description it sounds like it's running on low speed only. 

Also, there should be about 1cm space between radiator and AC condenser

I have complety removed speed one from cooling the car.
Speed one is only for ac and the thermoswitch directly controls the 2nd speed of the fan.

Factory installed AC has dual thermoswitch - 95°C for slow speed, 102°C for high speed, independetnt on AC which switches fan based on operation and pressure.

 

Retrofit kits were quite wild in this area, i've even see second thermoswitch on radiator input or second fan mounted on evaporator. Your variant sounds reasonable and close to OEM variant, it could solve Mohamedelbana's issues.

Im sure that there is no air in the system

The water pump is brand new

The thermostat is uninstalled

The new rad will not work at all if not properly connected right?

The low speed works when the car is cold and the ac is on

I bought the car like this

I have bought one after i posted this topic but didn't install it cuz im afraid of overheating

I think they remove it here to improve coolant flow in the system

I dont know exactly

The way the thermostat works is quite weird.
My ac has the option to kick the fan in speed two independant of the coolant temp.
Yet again the coolant DIRECTLY controls speed 2.
If it was retrofitted that way I do not know. 
All I know is that I got the car that way.
It works and very good shall I say so I dont plan to change.
The only thing I want to know is if the AC should have control over both fan speeds.

He is in egypt with a car known to have marginal cooling capacity.
Why do you think he has done that.
Obviously to aid coolant flow, thus attempting to keep the car from overheating

Yes, it works like that on newer cars, too. 2nd speed is controlled by pressure sensor in refrigerant circuit, so it kicks in only when AC is under load.
